The interior filling of a soft toy does far more than provide squishiness. Stuffing is the structural core that defines a plush creature’s three-dimensional shape, supports its posture, and dictates how it responds to washing and handling over time.
Choosing the wrong filling material can transform a beautifully sewn shell into a lumpy, misshapen rag after a single washing cycle. Understanding the chemical and physical differences between stuffing options allows sewists to match internal filling to external fabric and intended toy usage.
Polyester Fiberfill: Siliconized vs Non-Siliconized
Polyester synthetic staple fiber is the world’s primary soft toy filling material. Produced from crimped polyester filaments, it is hypoallergenic, wash-resilient, and resistant to rot or mildew. However, polyester fiberfill comes in two distinctly different technical variants.
Siliconized Polyester Fiberfill (Slick Fill)
Siliconized polyester fibers are coated during manufacturing with a microscopic layer of silicone fluid. This treatment fundamentally changes fiber friction.
- Frictionless Sliding: Siliconized fibers slide past one another with minimal resistance. When pushed through a narrow stuffing opening, the fibers flow smoothly into small anatomical spaces such as fingers, snouts, and tail tips without catching on seam allowances.
- Superior Spring and Loft: Under compression (such as a child squeezing the toy or machine spinning), siliconized fibers spring back to their original crimped state. They resist matting and clumping over repeated laundering cycles.
- Hand-Feel: Produces a soft, resilient, “squishy” plush toy with excellent recovery.
Non-Siliconized Polyester Fiberfill (Dry Fill)
Non-siliconized polyester fibers lack the slick surface coating, resulting in high inter-fiber friction.
- Firm Sculpting Capability: Because the fibers grab onto one another, non-siliconized fiberfill can be packed extremely tight. It is ideal for structural toys that need to stand upright or support firm sculpted features.
- Susceptibility to Clumping: High friction causes fibers to tangle and mat together into dense lumps over time, particularly when exposed to water agitation in a washing machine.
- Stuffing Difficulty: Requires greater force to push into narrow limbs and tends to leave hollow voids if not teased apart carefully.

Carded Wool Roving and Natural Fillings

Thermal and Tactile Qualities
Wool fibers possess a natural spring-like crimp and microscopic scales. Wool retains body warmth when held, giving soft toys a pleasing, lifelike warmth. Additionally, natural wool contains lanolin (unless heavily scoured) and is naturally flame-retardant, self-extinguishing when exposed to small sparks.
Limitations of Wool Filling
- Internal Felting and Compaction: Under repeated pressure and moisture, the microscopic scales on wool fibers interlock. Over 1–2 years of play, wool stuffing felts internally, causing the toy to lose 20% to 30% of its original volume and become noticeably firmer and heavier.
- Laundering Restrictions: Wool-filled toys cannot be machine washed in warm water or tumble dried. Agitation and heat cause severe internal shrinkage and distortion of the outer shell.
- Moth Vulnerability: Natural animal fibers attract clothes moth larvae if stored in damp or dark conditions.
Shredded Foam and Pellets: Use Cases and Warnings
Polyurethane Shredded Foam
Shredded flexible polyurethane foam is sometimes repurposed from upholstery scraps. While inexpensive, shredded foam should never be used in quality soft toys. Over time, polyurethane foam oxidizes, yellowing and crumbling into sticky dust inside the plush shell. It also retains moisture, creating ideal conditions for internal mold growth.
Plastic and Glass Weighting Pellets
Polypropylene (PP) plastic beads or micro glass beads are used to add weight to softie bottoms, paws, or beanbags. Weighting changes a toy’s center of gravity, allowing it to sit upright naturally.
- Safety Enclosure Mandatory: Pellets must never be poured loose into the main plush shell. If a seam splits, loose beads create an immediate, severe choking and inhalation hazard for infants.
- Internal Inner Pouch Rule: Always enclose pellets inside a securely stitched inner pouch made from high-density woven cotton canvas. Insert the sealed pouch into the toy body before packing fiberfill around it.

Mastering the Stuffing Technique
Even premium siliconized fiberfill will produce an unsatisfactory, lumpy toy if inserted incorrectly. Follow this workroom stuffing sequence:
- Tease Before Insertion: Never grab dense wads straight from the bag. Pull off small pinches of fiberfill and tease them apart with your fingers to break up packed clumps.
- Stuff Extremities First: Pack small features (ears, snouts, tail tips, toes) before filling main body cavities. Use a wooden stuffing fork, blunt chopstick, or turning tool to push small fiber bundles firmly into every corner.
- Layer in Small Pinches: Add fiberfill in small, golf-ball-sized amounts. Compress each layer firmly against the previous layer before adding more. Stuffing in large chunks creates air pockets flanked by hard fiber lumps.
- Firmness Test: Squeeze the toy firmly between your hands. The shell should feel smooth, rounded, and uniformly resistant to pressure. If you feel soft hollows when squeezing, tease in additional fill through the turning opening.
